Thread: Tubular Upper Control Arms Dakota '97-03

This isn't ideal but better than nothing. First set I installed had no bump stops. This set I put on with none as well but just didn't feel comfortable leaving it that way this time. I didn't want to take everything back apart to fab up something so I came up with this and it is working but should be better.

I appreciate the input. Yes I have seen that type before but am trying to make a crossbar at the OEM location. The control arms made on a straight plane get pretty close to the frame rail so I am trying to design mine with a compound bend for better clearance to the frame that may help with the crossbar bump stop design. The control arms made on a straight plane also cock the ball joint angle a bit according to my mock up and I am striving to keep it the same.

After fabricating various part designs, I think I have honed in on a final design (subject to change as I fabricate and possibly run into another snag). I am finishing up the design and fabrication of the jig which I hope to have completed within the next couple of weeks. Then I will start to fabricate the prototype control arms and figure out the best way to manufacture them.

Made a little more progress with the control arm and jig. The ball joint cup and bushings have been worked out. I found that the ball joint cup is not on the same plane as the bushing sleeve and pivot shaft so I had to make a bend downward and inward for the control arm leg that must be notched in the correct spot. Otherwise the ball joint angle geometry will be cocked out of shape. I’ll have to make a jig to hold it clocked in the correct position to notch the tubing. You can also see how high the bump stop mount is from the tubing so that will take some trial-and-error with various designs. With a shorter bump stop I may be able to shorten the distance some amount.

Richard you are a magician when it comes to building quality pieces for our trucks.
I hope I'm still near the top of the list for a set of these when they are completed.

I love the Strong Hand magnets! Well worth the cost. I saw them at the PRI show and also at the Fab Tech show. Way better than the red Harbor Freight type. Also, if you drop the red type they eventually break apart. The strong hand don't and they appear to have stronger magnets as well.

I ordered a different tubing notcher that I think I can cut up in order to make a jig for notching the tubes. However, I still haven't received it yet. Once that is figured out I have to design the bump stop, the brake line tabs, and grease fittings for the bushings.

I am making them to fit the later '00 - 04 control arm pivot shafts and by default will also fit the '97-99 pivot shafts. I have designed them to be easier to install and replace bushings if necessary. Some other control arms I've seen would be very difficult to remove and replace bushings should they wear out.
